Case Study: High-Density ESP32-S3 Rigid-Flex System Design

Adequate Infosoft had taken on a challenging, high-complexity hardware development project involving two separate but interrelated designs: a dense 4-layer rigid PCB (Design 1) acting as the central processing unit and a miniaturized 2-layer flexible PCB (Design 2).

As part of the overall project challenge, an additional factor affecting the project was finding a way to retain RF performance for both Wi-Fi/Bluetooth, as well as for NFC, while keeping the overall design of both designs within the constraints of a single compact 80mm x 30mm foot-print. In addition, the designs were to be manufactured using JLCPCB PCBA manufacturing processes.

4-Layer Rigid PCB Layout (Design 1)

The team's 4-layer stackup was purpose-designed to allow the placement of the ESP32-S3 and components on both sides of the board.

RF and Antenna Performance:

To better the RF performance of the ESP32-S3 our design team positioned the ESP32-S3 at the edge of the board with an adequate keep-out zone. A custom designed PCB trace antenna was included as part of the PCB design for the NFC reader with controlled 50 Ω impedance routing, which enabled the NFC induction loop to have the best possible read range, the custom trace antenna also helps prevent high-speed USB-C data lines from impacting the NFC operation.

Density Efficiency:

Both the USB-C, MicroSD and Real Time Clock (RTC) components were routed on the inner layers as power and ground planes, this created a "Faraday cage" which minimizes EMI (Electromagnetic Interference); this is important because of the dense placement of the Flexible Printed Circuit (FPC) connectors.

Design for Manufacturer (DFM) for JLCPCB:

The team utilized IPC-7351 standard footprints and created specific CSVs for use by JLCPCB for Bill of Materials (BOM) and Centroid (CPL) files that allowed for 100% automated assembly accuracy.

Ultra-Miniature 2-Layer Flex PCB (Design 2)

The 2nd design required very precise component placement, as there are three components needing to fit onto a 12mm x 8mm flexible board.

Flexibility & durability

We used a polyimide base with rounded ends on the traces to reduce the chance of stress fracture on the mechanical connections as they are bent for connecting to the rigid board using an FPC connector. The design was optimised to meet the bend radius requirements of connecting to the rigid board.

Precision for assembly

Due to the extremely small size of the PCB, it was panelised for SMT assembly to allow all three components to remain in alignment during the reflow.
